Find where production loses time, output and energy.

Industrial Leader combines production, maintenance and energy records into a clear assessment of where a line loses performance. The review produces an evidence-based baseline, a ranked set of losses and practical next actions. Your team decides which changes to pursue, and any controls, instrumentation or reporting improvements are scoped separately.

Agree what the line is meant to achieve

Before calculating a performance measure, we define the line, operating period and production context. Planned shifts, breaks, changeovers, product mix and good output all affect the result. We agree the benchmark and the question the review should answer, whether that is frequent small stops, long recovery times, unstable output or unexplained energy consumption.

  • A defined line, cell or process boundary
  • Agreed planned time, output and loss definitions
  • A representative period covering relevant products and shifts

Use existing records and expose their limits

The first source may be a shift log, SCADA export, maintenance record or meter reading. We check timestamps, units, gaps, duplicates and counter resets before combining datasets. A stop signal tells us when equipment stopped, but not necessarily why. Uncertain classifications remain visible, and additional sensing is proposed only where it answers a material gap.

  • Running, stopped, blocked, starved and fault events
  • Good output, scrap, rework and recipe context
  • Meter boundaries and energy readings checked for consistency

Rank the losses with your production team

We group the evidence by cause, equipment, shift or product and review the interpretation with people who know the process. Overlapping stops on the same line are not counted twice. When an OEE-style measure is appropriate, its assumptions are documented so changes in schedule or product mix do not create a misleading comparison.

  • Downtime and recurring-stop analysis
  • Output and speed comparisons on a like-for-like basis
  • Energy trends by operating state where the data supports them

Turn the findings into practical engineering actions

The report links each recommendation to its evidence, dependencies, responsible owner and a success measure. Some findings may call for clearer fault messages, sequence changes, drive tuning or instrumentation. Others may belong to mechanical maintenance, production planning or materials supply. We separate measured losses from estimates and distinguish recoverable capacity from cash savings.

  • A prioritised action list with practical dependencies
  • Indicative implementation scope and assumptions
  • Separate quotations for agreed engineering changes

Check whether the change actually helped

A useful baseline makes later verification possible. We agree a comparison period and account for changes in product, demand and operating hours. Lost capacity is not automatically lost revenue, and idle energy is not always avoidable. An optional ongoing review can track results using existing exports before a permanent data connection is considered.

  • Before-and-after measures defined in advance
  • Disclosed uncertainty and data-quality limitations
  • Further monitoring only where its value can be explained

Questions about production loss review

Do we need monitoring hardware before the review?

No. We start by assessing available records. Additional metering or data collection is recommended only when a specific gap prevents a useful conclusion, and that work is quoted separately.

Will you guarantee a savings figure?

No. Savings depend on the measured opportunity, constraints and what is implemented. We state assumptions and ranges where appropriate, and distinguish cost reduction, released capacity and uncertain opportunities.

Can AI help analyse downtime comments?

An advisory tool may help group or summarise records, but classifications require review against the original entries and production context. The analysis should remain traceable, and uncertain causes are not presented as established facts.
